Manufacturing Process of Corrugated Boxes

  • Kraft Paper: High-strength kraft paper (linerboard) is sourced, often made from softwood trees for durability.
  • Fluting Medium: The wavy inner layer (medium) is usually produced from recycled or virgin paper.
  • Adhesives: Food-safe, starch-based glues are used to bond the layers of the box.
  • Food-Grade Ink: Non-toxic inks are selected for printing on the boxes.
  • The kraft paper is converted into corrugated boards using a corrugator machine. The steps include:

    • Heating: The paper is passed through heated rollers to soften it for processing.
    • Corrugating: The fluting medium is passed through grooved, heated rollers to form the wavy, corrugated structure.
    • Lamination:
      • A linerboard is glued to one side of the corrugated (fluted) medium.
      • The second linerboard is glued to the other side, creating a single-wall board.
      • For stronger boxes, multiple corrugated layers can be added (double-wall or triple-wall boards).
    • Bonding: Food-safe starch-based adhesives are applied to ensure a firm bond between the layers.
    • Drying: The bonded board is passed through a heated drying section to cure the adhesive.

Once the corrugated board is produced:

  • Slitting: The large sheets of corrugated board are cut to specific widths.
  • Creasing: Crease lines are created using a rotary die cutter to allow easy folding of the boxes.

For food industries, food-safe, water-based inks are used to print branding, product information, or handling instructions. The printing methods include:

  • Flexographic Printing: Commonly used for corrugated boxes as it works well with large areas and simple designs.
  • Digital Printing: Used for custom or high-quality, detailed printing.
  • Using a die cutter, the boards are shaped into the desired box design.
  • For specialized food boxes (e.g., pizza boxes), die-cut machines create custom shapes with folding tabs and vents.
  • The pre-cut corrugated boards are folded along the creases to form box shapes.
  • Food-safe adhesives or stitching are used to secure the edges.
  • For boxes requiring durability, the edges may be stapled or glued using automated machines.

Corrugated boxes for the food industry must meet stringent standards. Key quality checks include:

  • Box Strength: Ensuring the box can handle weight without collapsing (Burst and Compression tests).
  • Food Safety: No toxic residues, contamination, or odors.
  • Moisture Resistance: For food boxes, coatings may be applied to resist moisture or grease (e.g., wax or polyethylene lining).
  • Printing Quality: Ensuring clean and compliant food-grade printing.
  • Once the boxes are manufactured and checked, they are flattened, stacked, and bundled.
  • Boxes are shipped flat to food manufacturers to save on transportation costs.
  • Food producers assemble the boxes before filling them with food products.
